There are probably a million (said with Dr. Evil from Austen Powers movie accent) PC based envelope addressing options. If you find one that does mail merge with an SQL database (e.g. any Word or Access thing), you can probably use it. Just connect it to your AbleCommerce database.

I read in a post that you could remove dll's for payment processors that aren't used except google and paypal. I don't remember anyone saying to remove shipping gateway dll's. I was going to go ahead and rename them as suggested but then I got another error and this time it was for CommerceBuilder....

I vaguely recall that you can delete DLL's that you do not use. Try renaming them with a .BAK extension to see if the errors go away and if the site continues to run. If you have access to the database, delete the value for CommonSiteMap_SiteMapDataPath in the ac_StoreSettings table. Then go to the Site Map page in admin and save the settings (you don't have to change anything). That will force the path to be recalculated.

I don't know where 53.5 came from, but your dimensional weight calculation is a bit off. Dimensional weight is L x W x H / 194. The default Shipping Estimator in 7.0.3 on Basket.aspx only has fields for Country, State/Province, and Postal Code. Try it with FedEx methods. FedEx rate quotes are more accurate when you supply the street address and city (i.e. during checkout).
